Why do I get a message that a reader is not found when I know they have created a reader account when trying to grant readers access to secure categories?

The only reason you would get this that the username you have for this reader is not valid; perhaps your user did not in fact create a user account or their username is not what they think it is.
Ask your user to go to the login page and send themselves the password to confirm that they have a valid username...
